How to Rebuild a Johnny Joint

A step-by-step guide to rebuilding a Johnny Joint at home: tools needed, the full disassembly and reassembly sequence, and what a rebuild kit actually costs.

A Johnny Joint is a rebuildable, off-road suspension joint — the entire point of the design is that when the internal bushings wear out, you replace just the wear components rather than the whole joint. The earliest signs it’s due for a rebuild are the ball rotating more easily than it should inside the housing, noticeable play, or unusual noise from the suspension.

A rebuild kit typically runs $20–60. Taking the job to a shop adds labor on top of that, commonly cited around $100/hour, which can add up quickly across a full vehicle’s worth of joints — so doing it yourself with basic tools is a common route for anyone comfortable with a wrench and a bench vise.

Tools Needed

The assembly/disassembly tool is what makes the rebuild practical without a shop press — it’s purpose-built for pressing the internal components in and out. Aftermarket versions (such as the RockJock 4×4 tool commonly referenced in the off-road community) are built from a threaded rod, a bolt, a press piece, a washer, a tapered sleeve, and a base plate. The tapered sleeve is what applies even pressure to remove and reinstall the ball without damaging the housing.

Disassembly

  1. Secure the Johnny Joint assembly/disassembly tool in a bench vise for a stable working base.
  2. Place the joint on the tool’s base plate and use the press mechanism to tighten the top bolt, holding the joint in place.
  3. Remove the snap ring with snap ring pliers.
  4. Remove the washer.
  5. Position the tapered sleeve on the base plate, smaller-diameter end facing up.
  6. Align the joint — with the side that had the snap ring and washer removed facing down — onto the tapered sleeve, centered and seated.
  7. Tighten the top bolt to press the bushing down into the tapered sleeve, pressing it out.
  8. Remove the outer housing once the bushing is pressed out.
  9. Remove the tapered sleeve from the tool.
  10. Take out the old bushing and ball.

Reassembly

  1. Fit the new ball and bushings from the rebuild kit.
  2. Apply a small amount of grease to the new ball before assembly.
  3. Insert the ball into the two bushings, aligning the grease hole in the ball with the corresponding hole in the bushings so grease can flow into the joint later.
  4. Insert the ball-and-bushing assembly into the tapered sleeve from the larger end.
  5. Position the outer housing on the base plate.
  6. Place a washer into the housing with the sharp edge facing down, so it faces outward once the assembly is fully compressed.
  7. Place the tapered sleeve (with the ball and bushings inside) small end down, then add a second washer, sharp edge facing outward again.
  8. Tighten the top bolt to press the ball and bushing assembly into the housing, seating all components.
  9. Install the snap ring with snap ring pliers to lock the assembly together — the rebuild is complete and the joint is ready to reinstall.
Grease it before it goes back in service

Applying grease to the new ball during assembly (step 12) isn’t optional — it’s what gives the fresh bushings a proper break-in and protects the ball surface from the moment the joint goes back into service. Ongoing lubrication interval and technique after that is a separate question from the rebuild itself; consult your rebuild kit’s specific instructions for your part’s grease type and interval.
